Designing for Reliability from Day One

“Sometimes, the problem isn’t the Hall sensor—it’s the brake.”
Sounds wrong, right?

But that’s exactly what happened during one of our recent tests.

At Magmotor, we were running an 8-pole brushless motor with an integrated brake and 8-pole Hall assembly for a specific application. The setup looked perfect on paper… until the motor drew higher current and made an unexpected noise during testing.

We checked everything — wiring, alignment, and even the Hall board signals — yet nothing stood out. Then we turned off the brake.

Instantly, the current dropped. The noise vanished. The motor ran smooth.
So what was really happening?

It turned out to be a blend of magnetic and mechanical interference:
• The brake’s magnetic field was shifting the Hall sensor readings, throwing off commutation timing.
• And even a hint of mechanical drag from partial brake engagement added to the current draw and vibration.

A few small adjustments — repositioning, better isolation, and verifying brake release — solved the issue completely.

That’s the lesson: reliability starts long before production.
