The robots doing the real work on most factory floors aren't humanoid.

They're not flashy and focused by design. Moving pallets. Sorting parts. Loading and unloading. Keeping production moving, shift after shift, without needing a break.

And they're scaling fast. 542,000 industrial robots went into operation globally in 2024, more than double the number a decade ago. There are now 4.66 million of them running worldwide.

How much does your facility have to change to accommodate automation?

Manufacturing is losing experienced people who know the little things that never make it into a manual: the quirks of a machine, the workarounds, the sounds that tell you something is wrong before an alarm goes off.

That knowledge is hard to replace.

I liked an analogy Cognex’s CEO used recently.

Every operations team has an “open folder” of automation ideas. Projects that got put aside because the technology wasn’t ready, the economics didn’t work, or implementation looked like too much of a headache.

But some of those projects may look very different today.

Technology has improved. Deployment can be faster. Costs have changed. And some things that weren’t practical five years ago are worth another look.

The problem is, most teams don’t go back to that list. “Not ready then” quietly becomes “not worth doing.”

It might be worth opening that folder again.

One thing that gets overlooked when companies decide not to automate is the data they’re missing.

If material is being moved manually all day, you can see the forklifts going back and forth, but that doesn’t tell you the full story. How long are those trips taking? Where are the bottlenecks? When does staging get backed up? How much time is spent waiting?

Unless you’re tracking it, a lot of that is just guesswork. And even when data is captured manually, it can be incomplete or inaccurate because it depends on consistent, accurate scans.

With an autonomous fleet, every trip is tracked. Over time, you get a much better picture of how material is actually moving through the facility, including cycle times, traffic patterns, staging activity, and where things are getting held up.

The value of automation isn’t just the labor you save. It’s also having the data to see what’s really happening on the floor.

Nobody automates one material handling workflow and calls it done.

More often than not, a facility starts with one autonomous tugger managing a workflow. It proves itself. Before long, the conversation shifts from, "Does this work?" to, "Where else can we use it?"

A plant manager told me they lost a forklift operator they'd had for 5 years, and it took 2 months to fill the seat.

Two months of overtime, supervisors covering material moves, and lines living day to day on materials.

They eventually filled the role, but nothing about the operation changed. So, the next time someone leaves, they'll be in the same predicament.

And there will be a next time. BLS counts around 450,000 open manufacturing jobs right now, and Deloitte projects up to 1.9 million unfilled by 2033. The people who built these floors are retiring, and the generation behind them isn't lining up to drive a loop all day.

To get out of the cycle, automate the loop. Most of that shift was the same run, staging to the line and back. That's a route, not a job.

Routes can run without a driver, and the judgment work, the real forklift work, is what deserves a person.
