TSC Simulation Dynamic Process Simulation & 3D Digital Twin for all Process Operation Industries

TSC is able to provide site-specific simulators with emulated DCS systems, running in real time for complete process facilities. TSC specialises in the upstream areas of oil and gas production and transmission, and in petrochemical and pharmaceutical applications. TSC also provides a consultancy service to create specific dynamic models of plant and processes which are then used for validation of

dynamic performance and operability. A specialist area is in natural gas transmission, storage, and associated compressor stations.

Most students and trainees will never have the opportunity to regularly explore or train on a live process plant.

So how can education and training providers give learners a more realistic understanding of the industrial environments they may eventually work in?

TSC’s 3D Interactive Virtual Plants go beyond a basic model or visual walkthrough.

Learners can move around an industrial-scale environment, locate equipment, read indicators and interact with valves, switches and controls. When linked to dynamic process simulation, their actions can also affect the wider process.

The realism extends beyond the main equipment. Buildings, access routes, signs, barriers, changing weather conditions and even everyday details such as pipe supports, racks, muster points and safety showers all help create a convincing sense of being on a real plant.

That level of detail matters. It helps learners connect classroom theory with physical equipment, plant layout, process behaviour and practical operating decisions, within a safe, accessible and repeatable training environment.

Our Interactive Virtual Plants can be used on Windows PCs, through the cloud or with compatible VR headsets. Ready-to-use plants are available, or TSC can create a bespoke 3D environment for a particular plant, process or training requirement.

From understanding a single control loop to operating a complete process plant.

Process simulation allows training to develop alongside the learner.

Start with pumps, vessels, heat exchangers and process control.

Progress to complete process systems.

Then bring operators together in a Virtual Control Room to practise start-ups, shutdowns, abnormal situations, communication and teamwork.

Our latest blog looks at how simulation can help bridge the gap between learning process theory and applying it in an operational environment.

What exactly do we mean by dynamic process simulation?

At TSC, simulation isn't one single product or application.

It can be used to introduce students to process control and unit operations, train operators on complete plant systems, recreate control room operations or support engineering verification, validation and optimisation.

Our latest short blog looks at where dynamic process simulation fits – from the classroom through to real plant operations.

We're continually improving our simulation software to help organisations get even more from their training.

Our latest software enhancements include AI-assisted learning, Learning Management System (LMS) integration, automated competency tracking, improved cloud functionality and an upgraded Interactive Virtual Plant experience.

These developments make it easier than ever to deliver engaging, measurable operator training, whether in the classroom or online.

What happens when a nuclear process plant becomes inaccessible to humans once operations begin?

The answer is simple: you need to get everything right before commissioning.

Back in 2010, TSC was selected to develop a Multi-Purpose Dynamic Simulator (MPDS) for a new nuclear reprocessing facility. What began as a tool for DCS checkout and control philosophy validation evolved into a full Operator Training Simulator (OTS), helping identify critical control system issues before commissioning and enabling operators to train long before the plant went live.

The project delivered significant benefits, including:

βœ“ Early validation of control philosophy and batch sequences
βœ“ Identification of DCS build errors before commissioning
βœ“ Reduced project risk and commissioning costs
βœ“ Improved operator readiness ahead of start-up

How much commissioning time and cost could be saved by identifying control system and operational issues before start-up?

In this case study, we explore how TSC delivered one of its largest Operator Training Simulator (OTS) projects for a major gas and condensate processing facility. By enabling early operator training, control system validation and procedure testing, the simulator helped uncover critical issues that may otherwise have gone unnoticed until commissioning.

The result? Improved operator readiness, reduced project risk and client-estimated savings of more than $3 million during commissioning.

Read the full case study to discover how dynamic simulation can add value throughout the asset lifecycle, from design and start-up through to ongoing operations.

We’re pleased to announce the latest expansion of the Virtual Control Room (VCR) system at the Department of Chemistry, School of Sciences at Democritus University of Thrace - (D.U.Th.) in Kavala, Greece.

Originally installed in 2015 and upgraded in 2019, the existing VCR system has now been expanded with a new suite of renewable energy process simulations and Interactive Virtual Plant modules.

The project included the supply and setup of:
β€’ Sim 4810 – CO2 Compression
β€’ Sim 4850 – Biogas Production
β€’ Sim 4910 – Sustainable Aviation Fuel (SAF) Biorefinery
β€’ SIM 4830 – Geothermal Power Plant
β€’ Sim 8040 – Hydrogen Production Interactive Virtual Plant

The new simulations provide students with hands-on experience in key energy transition technologies, supported by self-paced learning workbooks and exercises.

The project also included upgraded hardware to support immersive 3D Interactive Virtual Plant environments and modern DCS-style operator training functionality, including alarms, trending, replay capability, fault insertion, and remote instructor monitoring.

It’s great to continue supporting Democritus University of Thrace as they further develop their renewable energy and process engineering training capabilities.
