A challenging but truly rewarding R&D project! ๐Ÿš€

I had the opportunity to support a client in the US throughout the research and development of an electronic product with unique features.

I was involved throughout the entire product development process. The project was successfully completed and is now ready to move into production.

When a Design Issue Appears After Tooling Is Completed

One of the most challenging situations in product development is finding a design issue after the mold has already been completed and approved.

At this stage, even a small change can become complicated. A feature that needs to protrude further or sit deeper may affect surrounding parts, clearances, wall thickness, assembly, appearance, or even require mold modification.

In this example, the tight interface makes assembly difficult and creates a potential cracking risk, while the glue location can also compromise the internal vacuum environment.

The real challenge is not simply โ€œHow do we fix the CAD?โ€
It is โ€œHow do we fix it without creating another problem?โ€

That is why DFM, assembly, sealing, and tooling considerations should be addressed before the mold is built.

One of the biggest risks in product development is discovering a design issue after the mold has already been completed and accepted.

I recently supported a product where the joining method between two housing parts was not properly designed, causing surface cracking during assembly and insufficient joint strength.

At this stage, fixing the design is no longer straightforward.

If the change requires adding material to the part, the mold can usually be machined deeper.

But if the change requires removing material from the part, the mold needs to be built up in the corresponding area. This can create major challenges with machining access, feature size, location, dimensional accuracy, and even cosmetic appearance.

๐Ÿ’ก ๐‘‡โ„Ž๐‘’ ๐‘Ÿ๐‘–๐‘”โ„Ž๐‘ก ๐‘Ž๐‘๐‘๐‘Ÿ๐‘œ๐‘Ž๐‘โ„Ž ๐‘–๐‘  ๐‘›๐‘œ๐‘ก ๐‘ก๐‘œ ๐‘ค๐‘Ž๐‘–๐‘ก ๐‘“๐‘œ๐‘Ÿ ๐‘กโ„Ž๐‘’ ๐‘๐‘Ÿ๐‘œ๐‘๐‘™๐‘’๐‘š ๐‘Ž๐‘›๐‘‘ ๐‘กโ„Ž๐‘’๐‘› ๐‘“๐‘–๐‘”๐‘ข๐‘Ÿ๐‘’ ๐‘œ๐‘ข๐‘ก โ„Ž๐‘œ๐‘ค ๐‘ก๐‘œ ๐‘“๐‘–๐‘ฅ ๐‘–๐‘ก.

For Product Designers, risks should be identified and eliminated as early as possible through a structured development process:

At every stage, ask:

A problem found during CAD or prototyping may take only a few hours to resolve.

The same problem discovered after tooling is complete can become a major cost, schedule, and manufacturing risk.

๐Ÿ’ง WATERPROOF BUTTON DESIGN โ€” SMALL DETAIL, SMART ENGINEERING

A button may look simple, but achieving reliable waterproofing around a moving interface is not always easy.

๐Ÿ”ง This design uses a combination of silicone seals, an internal silicone gasket, and a multi-layer housing structure to keep water away from the internal micro switch while maintaining a proper tactile response.

๐Ÿ’ก What makes it interesting is the balance between waterproofing, mechanical function, assembly, and user experience โ€” all within a very compact mechanism.

For products requiring IP-rated protection, this is a great example of how a small mechanical detail can make a big difference.

Simple concept. Thoughtful engineering. Effective ex*****on.

In product design, research is one of the most important steps before starting the design process.

Before creating a concept, we need to understand how the product will be used, what already exists on the market, and which devices the product needs to support.

For example, if a product is designed for iPhone, we need to study different iPhone generations, dimensions, camera positions, key components, and available space. This helps us define the target dimensions and establish the right layout from the beginning.

Good research allows us to set the right direction before starting detailed design. It reduces unnecessary iterations and prevents problems from appearing later when the design moves into mechanical development and structural integration.

Good design starts with good research.
