PLC Splitter Manufacturing Process

A Planar Lightwave Circuit (PLC) splitter is a high-performance passive optical device that utilizes integrated waveguide technology to evenly divide a single optical signal into multiple output channels. Compared with traditional FBT splitters, PLC splitters provide superior port-to-port uniformity, lower insertion loss, and excellent long-term stability. These advantages make them the preferred solution for high split ratio applications such as 1×8, 1×16, 1×32, and 1×64. They are widely deployed in FTTH, FTTA, PON, and other fiber optic network infrastructures.

The manufacturing process of a PLC splitter consists of four key stages: PLC chip fabrication, fiber array fabrication, coupling and assembly, and final testing with reliability verification.

1. PLC Waveguide Chip Fabrication

This is the most technically demanding stage and forms the core of the splitter’s performance. High-purity silica glass or silicon wafers are used as substrates and undergo strict cleaning to ensure a contamination-free surface.

Lower and upper cladding layers are deposited using advanced methods such as Flame Hydrolysis Deposition or Chemical V***r Deposition. A germanium-doped core layer with a higher refractive index is then formed to create the waveguide structure.

Through photolithography and UV exposure, the splitter design—typically Y-branch or tree-shaped—is accurately transferred onto the wafer. Reactive ion etching is then used to create highly precise optical waveguides.

After fabrication, the chip undergoes high-temperature annealing to relieve internal stress and improve structural stability. Finally, both end faces are polished to achieve excellent smoothness and flatness. This stage directly determines transmission efficiency, insertion loss, and splitting uniformity.

2. Fiber Array Fabrication

In this stage, precision V-grooves are formed on a glass substrate using high-accuracy grinding techniques. Single-mode fibers, typically G.652D or G.657A, are carefully aligned and placed into these grooves with strict positional control.

The fibers are fixed using high-precision epoxy adhesive and cured through thermal or UV processes to ensure mechanical stability. The fiber array endface is then processed through multiple steps, including cutting, rough grinding, fine grinding, and polishing to achieve a mirror-like finish.

For APC versions, an angled polish of 8 degrees with tight tolerance is strictly maintained to minimize back reflection.

The polished endface is inspected using high-magnification microscopes and interferometers. Parameters such as surface defects, curvature, apex offset, and fiber height uniformity are carefully verified to ensure high-quality optical performance.

3. Coupling and Assembly

The PLC chip and fiber array are aligned using a high-precision six-axis platform with sub-micron accuracy, typically within ±0.5 microns. Active alignment is performed by injecting optical signals and continuously adjusting the position to achieve maximum transmission efficiency and minimum coupling loss.

Once optimal alignment is achieved, UV-curable or thermally cured epoxy is applied to permanently bond the components. All optical interfaces are thoroughly cleaned before final assembly to prevent contamination.

The module is then packaged into various formats such as stainless steel tubes, ABS boxes, LGX cassettes, or rack-mounted units. Input and output pigtails with SC, LC, or FC connectors are attached and polished according to specific customer requirements.

4. Testing and Reliability Verification

Each PLC splitter undergoes comprehensive optical and environmental testing. Insertion loss and uniformity are measured at wavelengths of 1310 nm, 1490 nm, and 1550 nm to ensure stable and balanced performance. Return loss is also tested to confirm minimal signal reflection, meeting strict industry requirements.

Additional testing includes polarization dependent loss verification and overall signal consistency. Environmental and mechanical reliability tests are conducted according to Telcordia standards, including temperature cycling, high humidity exposure, vibration, shock, and long-term aging.

Only products that successfully pass all tests are approved for shipment, ensuring high reliability in real-world applications.
